I don't recall anyone else here running a BDS 7" kit like you are i.e. 150 miles of dirt roads every day, all week long...that will put to the test any suspension really. I would stick to proven components and all beefed up.
Plus you are running a heavy front bumper. coilovers are taking a beating honestly. As far as clearance, you get the same with M/T and 35"s

I'm assuming you are down in the Eagle/Ford play area. I have hunted down there before and the terrain wasn't that bad. Sounds like others have said... something broke.

The BDS lift is a good lift and it’s made to beat on it. Quite a few things could be wrong with the lift and or the install. Take it to a legit shop and they can diagnose the problems.

From this angle your UPC looks to be slanted back. Wonder if it would help to snap some pics from the face of the wheel top side. That does look pretty bad.

 Oh I know kris I wasn’t saying it like that... I meant that normally you are crawling etc... yeah you were going fast when you bent it... I bent mine doing fast stuff too... it’s not just you! Hell mine tweaked not after hitting anything but just after a long weekend of wheeling.

They’ll cover the replacement of the spindle, but they probably won’t cover the lower ball joint and my two brand new front tires that are chewed and ate up due to the 5 mile limp back to the shop

When I asked about the spindle being bent, the shop installer replied

“They don’t have spindles they have hubs. Those are notorious for breaking on tundras. But normally on wide offset wheels which you don’t have“

    Am I missing something?

Notorious for breaking hubs/spindles? I’ve heard of hubs, spindles and knuckles used interchangeably, and I’m sure there’s a difference for each. But I’ve never heard of Tundras being notorious for breaking any of them, or at least not their OEM parts. Then again maybe this shop is used to dealing with Tundras out running in the oil patch fields all the time, and perhaps that’s why Total Chaos sells weld-on gussets for added strength?

I’m not familiar with the BDS kit, and I’m sure it’s a decent kit, but most bracket type lifts are usually more for looks and occasional off-roading. Your use appears to be more than the occasional off-road jaunt. Bracket lifts don’t necessarily provide more clearance, the bigger tires provide clearance. The bracket itself lowers everything to achieve lift to better clear bigger tires. The lower drop-down bracket can actually make center clearance worse than stock if the tires aren’t big enough on some of these kits. But I don’t know if that’s the case with the BDS kit.

I agree with the others to replace the spindle and lower ball joints. Will the OEM spindle fit back on with that kit? I’d also let BDS know. Maybe they can redesign and strengthen their spindles since it appears this isn’t the first time one of theirs has broken.

Either way, hope you get it fixed and please update us.

you still have your TRD Pro original shocks ? have them rebuilt and throw some TC weld on gussets + TC UCAs.
you mentioned you had no issues for 120K with stock TRD pro shocks. that's a good testament to their quality imo.

Yes both sides touched prior to the knuckle/ball joint giving way

I sold them, they were beat. It was my understanding that they couldn’t be rebuilt, that was the first thing I looked into.

Yup. Pro suspension is unrebuildable. Your understanding is correct.

They are knuckles. Not sure why this community calls them spindles. Dictionary definition of spindle below. @Watt maker is correct. Your mechanic is correct as well. We do NOT have spindles, we have hubs. What was circled in the parts picture is a knuckle, aka upright. Even manufacturers are calling knuckles spindles which is incorrect and contributing to the incorrect nomenclature. Semantics though, words mean only what we acknowledge them to mean. If I suddenly called it an ugherblaht and people acknowledged it and started calling it an ugherblaht, it would be called an ugherblaht.

I'm a little late on this post but was searching for Fox 2.5 coilovers and came across it. I too have the 7" BDS lift and questioned them directly about this post and his video.

    This was BDS's response:

Thank you for choosing BDS Suspension. It sounds like this guy may have some things going on with his truck that we do not know about. Below are some of the things we have ran into with the coil overs and how it is fixed. Please let me know if you have any more questions.

    1. Failed Ball joints could definitely cause this contact. Ball joints fail for a lot of reasons and one of the biggest is not being greased or greased properly.
    2. Steering Stops. We do not know if the use of Steering stops were used. I see a lot of people not install the steering stops and these are an important part of the kit and are not optional.
    3. Alignment. If the use of steering stops are in placed this contact can be caused by improper caster angle as well. By reducing some caster this contact can be avoided.
