Anyone run into this before? What would be the best way to fix these leaky exhaust flanges without welding? I was thinking to use a split flange but not sure which one to get. Most of the exhaust measured 2.4in outisde diameter (although it tapers closer to the flange) should I grab a 2.5in split flange? Any insight appreciated.

Hi there, I had the exact problem with my Tundra and I used split Flanges to fix the issue. It has been a couple of months and it seems to be holding up. I used carquest parts (canada) but napa sell them too.
It took me a couple of tries to get the right flanges(i'm a bit of a hack).

Did you use the nickson ones? Do you remember what size you used? I think I need 2 1/4 - 2 1/2. And I need to buy two of them for each flange? Appreciate the reply.

I believe that I used 2" and 2 1/4" . Napa sells them as Wal 36132 and Wal 36131. 2 of each. 2 gaskets and some muffler cement sealed the deal. The part numbers could also have the prefix EXH instead of wal.

I did my repair about 3 months ago and it seems to be holding ok. Have a great day!
