2012 4.6 4wd 66K miles. Following the manual's instructions, I usually drive in 4 wheel high for approx 10 miles on straight dry road. Never a problem until last 3 times. No noise shifting into 4 wheel high, but LOUD clunk shifting back to 2wd. Happens at 10 mph or 50 mph. Truck hasn't been off road in 4wd for a year.

    Can you feel the clunk?
Does it feel or sound like it's coming from the transfer case or front differential?
When was the last time you've changed the oil in the transfer case or front diff?

Can definitely feel the clunk, I believe from the front. Oil in transfer case & front diff has never been changed.

Then I would start by servicing both of those.

This. If all tires are not same diameter, you WILL get a loud clunk.
