Damn, that looks killer!

 

What did you use to cut the bumper? Looks like pretty clean cuts and the style looks nice.

I still want to copy Sean's cowl induction. Shame that guy sold his truck.

 

Just a cutting wheel on a grinder and terrible lighting. I don't know how it turned out even close to straight. I cleaned the cuts a little with a flap disc. I basically copied Sean's cowl setup but with whatever parts I had laying around. I guess he was saying the guy that bought his truck got smashed on the freeway a couple weeks later. Sad deal but he said he was building it back up I guess.

Actually his was black when he got it, vinyl wrapped if I remember right and it was a pain to peel off.

The cutting looks good on the pics, I thought about doing the same for a while but just pictured a sawzall going wild or a cutoff wheel melting and curling the plastic.

 

No way man the cutting wheels just slice right through. There's burnt plastic on the edge afterwards but you just pull it off by hand and then use a flap disc or sand it if you want it perfect. I just mark it out, do a shallow pass to score the line, and then cut through. I did it on the truck because my bench was full of junk and my fiberglass fenders. On sawhorses would have been even easier.
Edit: I cut the fenders off of the truck and they were more difficult. Still they turned out smooth. I think my old XJ prepared me for good fender cutting haha. Had to cut to run 33s on that thing.

 

Lots of work and looking good! Maybe some day I’ll learn to weld as good as you.

 

@KarmaKannon Very nice fab work!!! Look like you are still using the stock LBJ, why not convert to uniball?

 

I tried that and it acted like a reverse spindle lift and stopped droop at about ride height.

Somebody’s been baking today! Did you have to trim the bowl or modify the bulb holder at all? Easy mounting for the projectors? They look nice

 

No trimming or anything like that. Just a little trial and error with the h4 adapter ring because there wasn't any instructions. I tried it how I'd seen it before on other setups with it curving away from the projector and it wouldn't work so it's curving towards the projector. It just plugs into the h4 bulb recess from the factory bulb.
So far I'm at about 2 hours of mostly goofing around on the project.

If I can do them, you can do them. @SouthPaw is about to do his and he might have some good input for you too. There's lots of information on this site alone to help you through it.

I understand metal, but I'm no great mechanic or artist. This project is more art and mechanic work than anything like fabrication.

This is more of less the process I took, but I just used aftermarket housings and he used much nicer parts. I think his results show that if you want to spend more on this project it can be worth it. I was not in the mood to save up and ration for this mod. It was more of a "I'm really getting tired of not being able to adjust one of my headlights and driving with $hitily aimed headlights in fog or snow is disorienting and annoying, so here's a way I can fix this for under $250 and in less than a week" sort of deal. Maybe 1/3 impulse, 1/3 frustration, and 1/3 curiosity. I would say I'm at least 2/3 happy at this point.

 

Thank you for the kind words. You're setup is really nice, did you smoke your lenses or the chrome of the housing? I like how dark they seem, maybe I should have painted the housings on my Dad's Tundra.

I like them too, thanks. They came that way. I thought they kind of did half the work for me having the outer section painted already. They are clear lenses, but they do look darker from that black portion around the outside. I wasn't sure I'd like the raccoon eye look, but as with my women I guess I like the eyes of my truck a little smokey too.

Honestly, I think this will be a fairly easy install. I have done them on one other vehicle and it was hell but I did not take the assembly apart. I am hoping to get them done this week if my schedule allows it with the holidays.

Be sure to tag me when you start. I'm excited to see how yours goes. I ordered 55w ballasts so maybe I'll see how that works out. Not sure it was a wise decision.

 

Update- I canceled the order for the 55w ballasts. I whimped out haha. I instead ordered xenon depot 5000k bulbs. I'm noticing some movement in the bulb right now so I'm going to pull the lights out tonight and see if maybe the bulb isn't mating with the holder correctly. I might end up buying motoholders for the bulbs if I can't get the bulb to sit solidly.
This morning was the first open and dry road experience and the amount/ quality of light still impresses me. I think the lights are aimed up a little bit, but I haven't gotten flashed and I don't notice my lights going through the back window of cars. So that's promising.

 

The only potential issue with 55w ballasts is them running the bulb at a higher temp and melting something. I have only seen that happen once on an aftermarket set of fog lights on my Tahoe that put a hot spot right in the center. It never got any bigger but you could see the black part it burned in the center of the lens. 5000K-6000K is the sweet spot temperature wise for the brightest bulbs. Anything below or above that is going to lose lumens but gain color.

If the bulb is moving around, make sure the metal clip is not bent or anything like that. IIRC, the bulb can only go in one way but it will fit upside down and you may think it is in there. You may be able to shim it for a better fit.

 

Man I just love what you have done with the truck. A few thoughts: First the lights. I also replaced my headlights with Amazon after-markets and they appear to be high also. I do have the Bilstein 2 1/2 in lift though and so far no one has flashed their brights at me. Plus I can't adjust without cutting a hole in the sheet metal which I haven't done yet. Second, the front bumper. The plastic is the only thing I don't love about my 2006 Tundra. I've been mulling a custom fix since I got it so I look forward to seeing your fix. I love "stock everything" when possible. Just my preference. With that in mind the best idea that I've came up with is to custom-cut the (continued)
