Exhaust Advice?

    Only a Borla muffler
    Hello Everyone,

    Back in 1997 (when I was 17 years old), I rolled my '95 GMC Jimmy and was lucky enough to stumble upon a totaled 1994 Ford Lightning pickup with a clean title. I bought it for around $6,000 and repaired all of the damage for around $4,000. I initially intended to flip it for a profit and repeat the process until I made enough to buy a nice, relatively new vehicle, but after the first time I drove the Lightning I was hooked. I added Hooker headers, cut out the cats, and added a side-exit Borla cat-back exhaust system (just running straight-pipes between the headers and the cat-back system. I didn't sell that truck until I started dating a girl with kids in 2004. I loved the way it sounded and never once had an issue with the exhaust on that truck. When I got my 2016 5.7L Tundra SR5 in 2016, I wanted a similar sound (throaty under acceleration, but relatively quiet at idle), so I just swapped the factory muffler for a Borla 40670 muffler.

    It sounded great and everything seemed to be fine until about 4 years later, when the weld on the sleeve connecting the muffler to the tailpipe apparently rusted out and dropped the entire tailpipe on the freeway. My girlfriend was driving at the time, but luckily she noticed, pulled over, and retrieved the tailpipe. I took it back to the the Tuffy that originally did the muffler swap, and they said that they could reattach it for another $200, but I should expect the same thing to happen after another 4 or 5 years. I suspect that either the tech who did the work did something wrong when welding the adapters in place or they just used cheap steel for the adapters (as you can see in the pics, the factory pipe is completely rust-free, and the muffler itself is aircraft-grade stainless, so I know it hasn't rusted either, and even most of the adapter sleeves themselves look to be rust-free; it's only the welds themselves that rotted out), largely because the welds on my Lightning held up in the exact same environment for 7 years without ever even hinting at rusting out.

    I'm thinking I probably just need to buy quality stainless adapters myself and then have another shop in my area perform the repairs. Does anyone know what size the OEM pipes are on both sides of the muffler?

    Too bad they couldn’t just use stainless to patch it in. Our exhaust systems are stainless which is why when I did mine I wanted one just as quality or better. I went with Dirtydeeds 6 inch. Fully stainless and should last a long time. It costs but I think it was worth it. If you can find a good exhaust shop willing to build it out of stainless for cheaper, you could try that out.

    Chopped and dumped dual exhaust; 6" fully adjustable ProComp lift w/ FabTech rear shocks, 12.5x20 Pro Comp rims on 37x12.50x20 tread wright mud tires, pedal commander throttle programmer and sound system from hell which consist of Sony double din headunit, 4 Morel Maximo Ultra 603 component door speakers w/ 4 tweeters ran on a Rockford fosgate P500-4 punch amp under drivers seat then the bass comes from a custom 15” 4000rms sub made from a Skar 15” Skar basket and motor with sundown x series components made by Patrick @ Robot Underground in Mesa AZ which is powered by 2 C.A.B. Audio 2000.1D amps strapped together at .08ohm which produces just under 5000rms. Also installed 100sq.ft. 10mil dynamat sound deadening on all 4doors (both exterior and interior chambers) double layer on roof and back wall as well as inside side mirror covers and behind side mirrors
    Looks like the weld wasn’t 100% welded to begin with causing the condensation from the exhaust to seep through resulting in the rusting and deterioration of the pipe
