    DMV sent me the letter to get smogged and registered a few months early. I kept looking at it thinking I should go do it before my check engine light comes on. Being bogged by work, my check engine light came on.

    Checked it and saw 2 codes: Secondary air injection incorret flow and bank 1 too lean. Sweet.

    Did some observing and trouble shooting, then found the culprit. A little vacuum line under the intake manifold ripped. The damn clamp cut it. I used a dremel to slice that clamp off, then found some tube of the same size. My line for my fuel pressure regulator is the same size and it had about 3" of slack, so I cut off 3" and plugged that back in. Replaced the cut line and used a zip tie instead of a clamp, put it back together and codes reset. Now for a hard test drive in this 98 degree heat.

    Nothing but nothing but good times.

    Was taking my wife to a few appointments today and while I was waiting I was running readiness tests to pass a smog. That involves a bit of sitting while it idles. When we went to leave the first errand I noticed the AC blew warm for a minute but I didn't think much of it. We left for the next appointment and while she went inside I stayed in the car to run more scans. After about ten minutes I got the sound every VW owner fears, the overheat beeps.

    I shut the car off and opened the hood. Ive had a very slow coolant leak for a while but coolant was still fine. Touched the hoses and they were all warm and pressurized. Then I noticed what was missing, the fans were not on. With these cars the fans stay on for about 2 minutes after shutting the engine down.

    I went to check the fuse, well, that isn't good.

    Fuse burnt so hard it melted to the housing. I went ahead and drove home after it cooled off, ordered a new housing with fuses. Also considering upgrading the line that runs from the alternator to this box to a 4 gauge while I'm in there. I suspect that I may have a short to chase, or maybe the regulator on the fans has given up the smoke. Guess I'm driving the Tundra for the next week or two.

    About a month back my GTI got hot because it had an electrical problem. Fuse for the fan melted to the fuse box.

    I ripped out the fuse box today and was also aiming to replace the alternator harness and the fan control box. There is a known problem with the alternator harness using too thin of a cable and aftermarket ones are one size up. Since everythang got hot might as well do it all.

    I had to pull the battery, the front air scoop, the intake duct, air box, battery tray, all the vacuum lines and solenoids under the intake manifold, and the two sai hoses just to get access. This is quite a lot of crap to pull but I have become an expert.

    I then chased the alternator harness, removing clips and bands as well as the three plugs that are attached to it. One of those plugs was a pain. Put the new one on, secured the three plugs and all clips/bands.

    I then went in for the fan control box. I used some hand model yoga techniques to get this out. Its upside down and under sheet metal, you can't see the plugs. I unbolted it and was able to twist it enough to get the first plug off, then flip the box to get the second ug off. New one went in smooth.

    Then I put my sai back in, my vacuum hoses and solenoids, my battery, my front air scoop, my intake tube and air box back in. Went to plug in that new fuse box...

    It has a captive nut where it connects to the positive battery. I thought that was neat until I installed it, the captive nut was tight but the connection was loose. I took it back off to examine it, picture a rivet that isn't fully seated and kind of dangling. Thats about what I'm working with here.

    I shot an email to the vendor where I purchased it to ask if this is defective or of thats a terrible design. This connection feeds power from the alternator/battery/fans and AC, it is high current and shouldn't have play. Looking over it, honestly, my easiest remedy would be to cut off the connector and the stupid captive nut and crimp on a ring terminal instead. Shame to modify a direct replacement part but thats life.

    I was planning to replace the terminal on the positive cable to the starter and swap the end on that fuse box to a regular eyelet. I have other crap to do though.

    For now, I looked at that captive nut and flipped it to the rivet side. Carefully pry on it with a small flathead, a section of the rivet collar snapped right off. I worked my way around until could free the captive nut. Then I was able to just bolt it to the terminal on the clamp side, not optimal but will do for now.

    Next I got out my dremel and did some surgical shit to bore out the hole where the alternator cable passes through. Now the box shuts properly.

    Connected the battery, put the key in the ignition and made some :eek::eek2::eek:o_O:confused::eek: faces as various solenoids and sensors clicked around in the engine bay. These cars have gremlins if you didn't know. I let it chill for a few minutes and started it up. It idled like crap for 30 seconds then started to mellow out. After about 10 minutes it was up to temps but fans didn't kick on. I turned on the AC and fans came on, that made me feel better.

    Went for a little cruise around the hood, it drove pretty well. Gave it some skinny pedal on the way home, you know to get it up to temp, and parked at home letting it idle. Popped the hood and saw the fans on, temps right around 195.

    Now another thing happened. My throttle body needs to adapt. There doesn't seem to be a way to make it happen with my hand held thingy. Between that and the need to force my catalyst test, I decided to spend the $250 on a vagcom cable and software. I'll be really happy with that if it proves useful to chase and kill gremlins.

    I had to run through a series of tests.

    Had to hold the brake and floor the gas. When the catalytic converter got over 455 degrees the test turned on. About 60 seconds later it said cat bank 1 okay.

    All green, going to the smog guy tomorrow. Now I have to decide what downpipe option I will use after passing smog. I had been eyeballing a 2.5" pipe with a high flow cat, but it would need to be swapped for the stock cat every 2 years for smog. I might instead get a 2.5" pipe that uses the stock cat, that way I get rid of the restrictions and can still pass smog.

    If you've ever seen Vortex forums you'd know why. The majority of people there are snobby clowns who spend time regurgitating what they've heard rather than what they know first hand. Its really a shitty community.

    Here in the Tundra land, people tend to be into helping others out or learning from others. I'm teaching Toyota people how it is to own a VW, a few have already told me that I saved them from making the mistake of purchasing one. Others here are VW/Audi guys and they get some enjoyment.

    Plus, like Adam said, anything goes in "other builds". Even German inspired Brazilian built buckets that will give just about anything on the freeway a run for their money (within legal speed limits of course).

    You can always check out my Tundra build too if this doesn't interest you. Look for "Where beer money went" in the search. :cool:

    They make a bit of a unique downpipe that uses the stock cat. Not a popular option because many either run cat-less for that extra 5hp or they buy a high flow cat. I believe the stock cat can outflow the motor and passes emissions, so I went this way.

    It's stainless and the welds look great, flange is really beefy, and the flex section is wide open.

    I expect to see between 10 and 15 horses from this. The section of stock piping here is undersized and has some kinks in it. The rest of the exhaust pipe after the cat isn't restrictive except for the muffler. The muffler is damn big so exhaust gas slows and cools there. I may replace it with a Spintech shortly. This will probably conclude my "go faster" mods unless I decide to keep this car longer. Right now I only plan to keep the car another 2 or 3 years.

    I would get their P Flo kit but I wanted to stay stealth. I went outside the box with a factory intake from the UK DSG R32, its able to pull about twice the volume compared to stock. The P Flo surprisingly comes CARB approved so it was on my mind.

    That isn't as bad of a drive routine. The one for this car is similar but can't really be done where I live. It involves driving at specific speeds without touching the brake and slowing down to specific speeds as well. I tried it around 2am once and it wasn't feasible for me. I have done it in other cars.

    This time on "fix this and that will break"

    I planned to do a full day of work on this car swapping out a few boost hoses and modifying the charge pipe, but I was hung over when I woke up and it was hot all day. So I stepped put around 5 and started doing here and there bits.

    I pulled my diverter valve and took it apart to inspect for wear. I didn't see any, aside from the little puddle of oil I side it looked brand new. I swapped the o rings out and greased the piston, then swapped the greenish spring for a firmer yellow one, I will see soon if that makes a difference. Didn’t take pics because my hands were covered in red imported UK grease. I also changed the spark plugs.

    Next on the menu was swapping a few boost hoses. I swapped the hose from the diverter valve to the charge pipe with a very nice silicone one. There was another hose to go from the charge pipe to the N75 valve, I think, but the fitting was pretty off so I left it alone for now. No pics of that either, maybe tomorrow if I modify the charge pipe I will take some.

    Next I went to upgrade the hose from the intercooler to the throttle body. For this I had to remove the bumper and the passenger side headlight. Just to get at one hose clamp. Awesome huh? I've gotten that down like a Nascar pit crew changing tires.

    I've already discussed the ill fit of this hose with Forge Motorsports. They think something was off on their tooling that lead to some extra length on both ends. I had to put hose clamps where I wanted to cut and used a drywall saw with a long 14t Sawzall blade to cut off... a lot.

    I went about an inch off the end where my hand is. My first cut at the bottom was about 1.5 inches, I cut twice more after that because the hose was binding.

    Now it fits pretty well. I had to clock it carefully so it wouldn't put pressure on the headlight harness, initially it did.

    While my bumper was off I popped out the amber side markers and per a request somewhere here I popped in clear ones. They don't fit great but I don't care much. Then I drove over to vatozone to pick up a pair of amber 194 bulbs. I've owned this car for 5 years and it never had bulbs here, never was connected.

    Tomorrow I might have the downpipe modified. I'm gonna visit a nearby muffler shop to see their work and what they wanna charge. Something I'm concerned with is my coolant seems to be leaving and I don't see where. Hopefully its not going into my motor, but I'll need to spend time searching in daylight to find out.

    Took a good look at the dipstick this morning, every time I wiped it I saw the paper towel absorb. Didn't see oil. Popped the pil fill cap and yup, definitely have water in my oil. Fawk.

    I'm gonna try a hail Mary and replace the oil cooler, then drain and replace my oil and coolant. I'll see if that takes care of it, but generally I understand that when those go bad you get oil in the coolant.

    If that doesn't work I'm gonna have to weigh my options here. Either pull the head and hope there is no warpage, or find another motor and just swap. Either way I cut it this doesn't fall into my schedule any time soon. To be continued...

    Usually if it's water in the oil it's head gasket. If it's oil in the water , it can be bad radiator , or head gasket, I don't see how oil cooler could cause either one. Also you would have had to really run her hot for warpage. Sounds like gasket . Also is it white and foamy , if so it only condensation, and if water in oil it would show over full on dip stick. Just my thoughts.

    @Bucks04 it did overheat shortly during the end of Summer. I was in a parking lot and the fuse for the fan controller went out. As soon as the temp alert beeped I shut the motor off and let it cool. That may have been it.

    The oil cooler is seeping visibly, its a $30 part so I'm going to try it. Worst case at least I can rule it out and replace a leaking part.

    My bet is head gasket, just hoping for no warped head. The good news is on these motors you don't have to disassemble the head to pull it, the cams and valve stay in. It isn't white or foamy, its thin and pinkish. When I pulled the oil cap it was dripping off.

    If the oil cooler is seeping , then it can't be getting water in from there. If you shut it down right away chances are that's ok also, no warpage , and no bad gasket. Moisture under cap is usually condensation in there, but no major leak if oil level isn't over mark. I would just change oil and look it over really good ,and go from there. Could have been from setting for long time. Just trying to go with good thoughts, and minor problem. But you are there , I'm not , so you can tell better than I can.

    @Bucks04 I appreciate that. The car did sit for a while but I changed the oil less than 300 miles ago, so I'm pretty sure its the gasket. I am planning to do just that though, change oil and monitor first. The oil cooler will be replaced at the same time. If I have to do the head gasket thats no biggie, just adds to my busy year.

    On the bright side if I pull the head I can clean up a lot of things while I'm at it. Probably paint the valve cover and intake manifold black while I'm at it. Get the timing belt and water pump knocked out too, I was planning on that next month. There is also two more plastic coolant pipes that I will swap for aluminum ones. The car will come back better than ever.

    It was chilly by California standards for a while but this last week has been 85-92. Next week we should be cruising high 60s which is perfect for wrenching.
