Was on vacation in VA over the holidays and was having trouble getting fuel to flow into the tank. Handle kept snapping shut like it was full but it was near empty.

Called Mechanicsville Toyota and made appointment. They troubleshot and opened a case with Toyota.

At 7500 miles I needed a completely new fuel tank and filler assembly. All done under warranty and a loaner given, very professionally handled by Mechanicsville Toyota.

I did notice since July when purchased, at the end of a fueling a bunch of gas would fly out the nozzle when the pump shut off.

I searched for this issue before posting but didn't find anything similar. Was told there was a TSB related to this, but wasn't given the number.

They literally could not tell me the root cause at the dealership. They did tell me that Toyota ran them through a series of tests (like: pinch this hose and then see if this sensor does this......). After a few tests were done, Toyota said "Replace the fuel tank and filler assembly".

I also think I get a more accurate reading of how far I am to empty now after the new tank was installed.

Sounds like a tank venting/EVAP canister issue. Canister probably got full of fuel and did not allow the tank to properly vent during fueling.

Actually that was their first thought when I brought it in, but they said no. If it was the canister, I doubt they would have replaced the tank also, but what the heck do I know?

I just re-read your OP and you said that they just replaced the tank, no EVAP canister?

Not sure of the Toyota fuel system design, but there is a small check valve on the Ford Expedition that prevents backflow from the tank and forces the air back into the nozzle, ultimately causing the nozzle to shut off. I had problems with one that would routinely shoot gasoline back out of the filler tube and never shut the nozzle off when full. Replaced that valve and everything went back to working right.
